Saving $700 up front would have cost us exponentially more down the line when we needed to add that third analog output for the new conveyor system.
What I Learned (and What You Should Watch For)
Six months later, the separate-component system has been running without a single issue. The maintenance team has already added two more digital input modules for new safety sensors. Total additional cost: $240. No controller swap. No reprogramming. No downtime.
If I'd gone with the all-in-one, adding those sensors would have required a second controller or a complete redesign of the existing program—easily $2,000 in parts and labor.
So here's my advice, from one cost controller to another:
Don't confuse 'all-in-one' with 'all-in-perfect.' Those integrated HMI-PLC units have their place—simple standalone machines, OEM products that ship in high volume. For custom automation, system retrofits, or anything that might need expansion? Stick with modular, industry-standard components. The upfront savings aren't worth the long-term lock-in.
And when a vendor tells you their system is the most cost-effective option, ask three questions:
- What's the expansion limit? How many analog inputs/outputs, relay modules, or communication cards can the system handle?
- What's the programming environment? Is it industry-standard or proprietary? What's the learning curve for your maintenance team?
- What are they NOT telling you? Ask directly: "What's a common problem customers run into after installing this?" Honest answers earn my business.
